Here is a quick video of the process of reassembling Zooey, hope it helps someone in need.

Warnings:

-Kids, don't try this at home.
-Dogs and cats are even more difficult to put together, leave your biological pet alone.
-Dont try this unless you have a totally bricked and non-functional Pleo, besides all this hardware mess, mixing and matching parts from different Pleos brings a big software mess, if after reassembling with good parts the Pleo does not wake up, downgrade to 1.01 via USB and go from there.

Thanks so much for sharing   the more pics and instructions we can get for pulling apart and putting back together pleos the better! 

It may just be helpful to someone else at some point. 
What an adventure you had.  I'm glad you seem to have gotten her back up and running again.  Just wanted to ask are the vertebrae in her neck the original ones?  I'm sure all the ones I've ever seen have been tan coloured not clear like the ones Zooey has.  Did you make these yourself?  If so how did you get the old ones off and these back on again?  I know there is a black square stopper on the end of the neck column where it joins the head but I have never been able to work out how to get this off and I was too scared of damaging it to just try brute force.  If you have some wisdom on how to remove and replace neck vertebrae I would love to hear it.  I have had to do repairs on a couple of pleos with broken vertebrae and just did a patch up job with elastic bands and super glue to piece the bits of the vertebrae back together.  Also if you have a 3D printing pattern you would like to share of the vertebrae that would be much appreciated by many.

Thanks for your reply, yes it was complicated and fun!! I did that routine in the video at least 25 times.

I haven't noticed that the vertebrae were clear, but now that you mention it.... That neck with the clear vertebrae comes from Alphonze, the serial in Alphonze is 110000090950, which is rather early compared to Zooey which was 110400835388, so maybe early batches had clear vertebrae.  Regarding the black square stopper I tried to pry it off and apparently it is glued to the white square-profile core that holds all the vertebrae together. To replace vertebrae you would have to unthread all four wires and the white core, I am not sure if the flexible core can be dislodged at the base or if the black square has to be pulled out and re-glued in place (or even replaced with a screw and washer).

I would love to make a 3D printing pattern of the vertebrae, but I have never touched a CAD program in my life, so if you can do it I would be happy to send you a vertebra, or even the full neck, as there are seven vertebrae (as in human necks) but in the pleo we have four different designs; also remember that the vertebrae have small metallic eyelets, without those a plain plastic vertebra would not last long, especially with the relatively soft plastic from 3D printers.

Based on that serial number, Alphonze was likely a first hatch.  But looking at the re-skin video, Bob (a first hatch) doesn't have clear vertebrae.  Odd.

Ok, I have to ask, I cannot see it in the video and cannot find an answer when searching.....
In the video when the text goes "this is the spinal cord/ spinal column" and shows a flat, broad band that connects the front and back of pleos body, that round, copperwire with black insulation, WHERE does THAT GO??

It's the only one that has NO explanation, and when the text goes "another 4 wire connector on the right" (time index: 2 min, 2 sec) it can be seen held away from the rest of the wires and stuff.......
And then there's a bot more about the other wires and connections, and then *WHAM* .........the video is about the joint in the back, the one wit the err, cross, and the black plastic parts..

Somebody please explain to me what on earth you did with that black wire?? Pretty thick, copper inside, and err, well, No need to try explaining it further now..... Either you who (hopefully) who are reading this knows what I mean exactly, or .... well, please ask for specification?? 
I hold no hope whatsoever that I'll explain this a farthing better at this point......


Also, quick question.
When reattaching the green wire on top of the back, and screwing it tight, and so on....... is there supposed to be any insulation between the green wire, which is attached to that metal err, middle -piece, the one tat is soldered to the wire originally, the screw that goes through the metal piece and the metal attached to the plastic??
Or is it just Atta ch green wire to metal middle-piece, screw in place, make sure the green wire is connected firmly without glitches to that foil (sensor) on the plastic, and ........... then put som glue or something on top of it all??

(And what's the point of that yellow "gunk" /glue? Is it somehow insulating/ does not err....won't let electricity pass through it, or is it just a reinforcement so stuff will be kept in place??)

It's Krausz, owner of Zooey and author of the video.  I didn't expect a reply to this post anymore, as you can see it is quite old, but I am happy to help.

I am in the middle of moving house, but if you can wait about one week I can take apart Alphonze ( A skinless pleo I keep for parts) and take more photos to explain in detail what I mean, so hopefully you can fix your pleo.

OH, wow, that's so nice of you to offer!!

So not to be ungrateful, but I just need that One single stuuuupid wire, then I'm probably fine
(I'm guessing I can find out about the yellow glue-gunk-stuff and I can always solder on the green wire.)

So If there's any way you can take a 2 sec peek at the video and tell me where you put that rather large wire (Yep, it's the biggest one) and give me a short reply, I 'd be really grateful. Needless to say, I understand if you don't have time, but I thought I'd ask.
It looks like it's sorta tucked in under the flat cable (?) Well, I thought I'd ask for some seconds at least, but mjeeeeeeeeh, Feels rude to ask for more.

Otherwise I hope we both remember this in a week and check back. ;P
Oh, and I thought it felt like unnecessary work for you to take apart another pleo just to get to that specific part, also why I asked for the 2 sec-peek, well, it it works, win-win!
I did manage to disassemble the ugobe and actually get somewhere (as in when reassembled, electricity got further into the pleo than just well. battery surfce, lol) on the first try, so....... quick study. ^^

I took a peek at the video, in the frame where it shows the ribbon cable that connects the front body to the rear body there is also a big wire floating , I guess that one is the one giving you grief, and to be honest I can't remember exactly where it goes, my guess is that should go to one of the touch sensors in the back; however, I will take apart Alphonze just to be sure.
That Zooey Pleo (A  custom pink Ugobe) had neck problems, and during the testing a battery was inserted with reverse polarity, that caused major electronic problems. Then the good Alphonze was purchased as a donor of electronic parts and neck/head assembly.

Since then she turned narcoleptic (falls asleep every minute), so I usually start her with the "ignore thermal sensor" script on SD card.

Hmmmmmmmmmmmmmmmm..................... I have a faint memory of doing that..... it THAT is why my pleo is screwed, how do I fix it?
Complicated or easy to fix??

And the narcolepsy problem, do you have a file I can just like.............. *Looks at with puppy eyes* I maybe can has, instead of cheezburgar??
